Forklift utilization tracking software tells you which trucks carry your plant and which ones just sit parked between charges. You can see it without telematics on every truck. The hour meter reading your operators take at each OSHA pre-shift check, compared shift to shift, shows how hard every forklift works. It also tells maintenance which truck needs service next. This guide covers how to measure it, read it and act on it. Start tracking forklift run hours free with FleetRabbit.
Manufacturing plants · Forklift utilization
Most plants know how many forklifts they own. Far fewer know how many they actually use.
For plant maintenance managers, operations leads and finance teams deciding whether the fleet is too big, too small or just badly balanced.

Three Different Numbers Get Called Forklift Utilization: Hours Used, Time Moving and Trucks Out at Once
When two managers argue about utilization, they're often measuring different things. Each of these three numbers answers a different question, and each comes from different data.
How hard is each truck worked?
Run-hour utilization
hour meter hours ÷ scheduled shift hours
Source: hour meter, read at each pre-shift check
How much of that time is real work?
Active time share
time moving or lifting ÷ key-on time
Source: telematics, or separate drive and lift meters
How many trucks do we actually need?
Peak trucks in use
most trucks checked out at the same time
Source: shift check-outs per truck
Idle time benchmarks quoted by a lift truck maker: key on, truck not moving, hydraulics not engaged
Typical starting point
45%+
Idle benchmarks from Yale Materials Handling, quoted in Modern Materials Handling, "Fleet Management Comes into Focus" (2016). Treat them as a direction, not a target for your plant.
Most plants should start with the first number, because it needs nothing more than the hour meter. You can see run-hour utilization built from real checks in a short demo.
Fewer Than 30% of Lift Trucks Had Telematics When Fleet Tracking Took Off: Start With the Hour Meter Instead
In the same 2016 report, a Yale director estimated that fewer than 30% of lift trucks had telematics. That share has grown, but many plants still run older trucks without it. They don't need to wait. Every truck that gets an OSHA pre-shift examination already has a reading worth recording.

Subtract consecutive readings and you have hours per shift, per truck — with no hardware added. Where trucks have telematics, FleetRabbit can take the same numbers from
your GPS or telematics provider instead.
The reading only has to be honest and consistent. A digital pre-shift inspection with a required hour-meter field, and a flag for impossible readings, takes care of both. You can add it to your forklift checks free.
A Truck-by-Day Heat Map Shows Which Forklifts Carry the Plant and Which Ones Stay Parked
A list of totals hides the pattern. Laying hours out by truck and by day shows it straight away: one area working its trucks hard, another with a truck nobody touches.

Here, Line 1 runs two trucks for 55 to 68 of the 80 shift hours available, while Shipping keeps one truck almost idle. Moving FL-18 to Line 1 on second shift, or returning it to the lessor, are both better options than buying a third truck for the line.

Utilization Drives Forklift Maintenance: Overworked Trucks Reach PM Early, Parked Trucks Still Need Calendar Service
The two ends of the heat map need opposite maintenance responses. Both are easy to miss when PM is booked by calendar alone.
68 h / week
FL-04 · overworked
A 250-hour PM comes due in under four weeks, not quarterly
Tires, brakes, chains and mast rollers wear fastest
Rotate it with a lighter-use truck to spread the wear
Hours barely move, so a calendar backstop has to trigger PM
Batteries discharge and fluids age while it sits
It still needs a pre-shift check on every day it's used
Running each truck on a run-hour preventive maintenance schedule with a calendar limit handles both ends automatically. Predictive maintenance starts here too: a truck whose hours jump week over week, or whose defects pile up as its hours rise, is the one to inspect next.
Who Is Using Which Forklift: Operator-Level Utilization From Signed Pre-Shift Checks
Every signed pre-shift check also records who took the truck. That gives you a utilization view by operator, and a quick way to spot mismatches with operator training under §1910.178(l).

OSHA requires refresher training when an operator is assigned to a different type of truck. A utilization report that shows J. Lee logging hours on a reach truck is often the first place that shows up.
Before You Buy or Lease Another Forklift, Run These Four Utilization Checks First
A request for another truck usually arrives as "we're always short." The data either confirms that or points somewhere cheaper.
Is any truck parked most of the week?
Move it before buying another one.
Are trucks short only at peak times?
Count the most trucks in use at once; stagger breaks or shift overlaps if that's the pinch.
Are trucks out of service waiting for repair?
Downtime, not fleet size, may be the shortage.
Still short after all three?
Now the case for another truck has numbers behind it.
FleetRabbit's guide to right-sizing a manufacturing forklift fleet covers the lease side of that decision in more depth.

Forklift Utilization Tracking Software: Questions Plant Teams Ask
How do you calculate forklift utilization?
The simplest measure is hour-meter hours used divided by scheduled shift hours, per truck. Telematics can add active time versus key-on idle time, and check-out times show peak trucks in use.
Can we track utilization without telematics?
Yes. Recording the hour meter at each pre-shift check and subtracting consecutive readings gives hours used per shift for every truck.
What is a good forklift idle time?
One lift truck maker quoted around 33% as good and 25% as world class, with many fleets starting above 45%. Use those as a direction, since duty cycles vary.
How does utilization affect maintenance?
Heavily used trucks reach run-hour PM sooner and wear faster; lightly used trucks need a calendar backstop. Tracking both keeps every truck on the right schedule.
Can utilization data show training gaps?
Yes. Signed checks show which operators use which truck types, so hours on a type an operator isn't certified for stand out.
Can we try it on part of the fleet first?
